SpaceX Confirms a Secret Turbine Foundry as xAI Fights Pollution Complaints

Elon Musk confirmed Saturday that SpaceX is building a specialized foundry in Bastrop, Texas, to cast its own gas-turbine blades and vanes — a manufacturing move aimed squarely at the physical bottleneck now slowing the entire AI industry's power buildout. [1] The confirmation came hours after The Information published a report, citing job listings and land records, that SpaceX had quietly bought roughly 830 acres near its existing Starlink factory in Bastrop between March and June. [1] The same week, sister company xAI remains under pressure over the Memphis gas turbines it already operates, which the NAACP has repeatedly accused of running without the permits or pollution controls federal law requires. "The limiting factor for nat gas turbine production is casting the blades & vanes," Musk wrote on X Saturday. "By doing in-house casting at SpaceX, we can accelerate nat gas turbines coming online by up to 18 months, which is a profound game-changer." [1]

The bottleneck is real and industry-wide. The International Energy Agency projects global data-center electricity demand will roughly double by 2030, and turbine maker GE Vernova says it is essentially sold out of production capacity through the end of the decade — largely because of AI infrastructure demand. [1] That shortage has pushed hyperscalers including Amazon, Google, Meta, OpenAI and Microsoft to build private gas-fired power next to their data centers rather than wait on the grid. [1] The casting step is the choke point inside that choke point: turbine blades in a gas turbine's hottest section run at 3,000 to 3,600 degrees Fahrenheit, roughly 800 degrees hotter than the melting point of the metal alloy they are made from, which is only survivable because each blade is grown as a single, unbroken crystal inside a vacuum furnace. [1] Just four companies worldwide have mastered that process at industrial scale, and all four are currently booked solid.

The Bastrop facility, according to reporting cited in Indian trade outlet ETManufacturing, will cast single-crystal nickel-superalloy components rated to withstand 1,650 to 1,980 degrees Celsius, and specialized global foundries capable of the work are already booked through 2029 or 2030. [2] Morgan Stanley analyst Adam Jonas noted in an August report that SpaceX's Raptor rocket-engine turbine pump castings and data-center turbine airfoils use the same alloys and furnaces, meaning a single foundry can spread its fixed costs across both the aerospace and AI sides of Musk's businesses. If SpaceX pulls it off, it would hand a Musk-controlled entity a manufacturing capability every other AI infrastructure builder currently depends on a four-company oligopoly to supply — a moat that is difficult for well-funded but non-manufacturing competitors to replicate quickly. It would also mean more gas turbines reaching the ground faster, at a moment when turbines already in the ground are drawing federal complaints and peer-reviewed health research over what they emit.

In Memphis, where xAI has run gas turbines to power its Colossus data centers since 2024, the fight is not hypothetical. The NAACP's complaint centers on smog-forming compounds and hazardous chemicals including formaldehyde, pollutants linked to asthma, respiratory disease and certain cancers, emitted by turbines the organization says have operated without required permits. [1] University of Memphis researchers, in their own limited analysis, found that air pollution near the site grew "slightly worse" after the data center went in. [1] Memphis is not an isolated case. In Virginia's "Data Center Alley," a study commissioned by the Piedmont Environmental Council used the EPA's own COBRA health-impact model to assess a single facility's eight full-time gas turbines and found their emissions could reach more than 2.5 million people across multiple counties, causing an estimated 3.4 to 6.5 additional premature deaths a year — translating to $53 million to $99 million in annual health-related damages, with the heaviest burden landing on already marginalized communities. TechCrunch's own reporting on the foundry, published Sunday, holds both facts in the same story without resolving the tension between them: a manufacturing breakthrough that could genuinely unstick the AI industry's power bottleneck, produced by a company whose existing turbines are the subject of an active civil-rights complaint over the pollution they emit. [1] X's reaction has so far stayed almost entirely on the supply-chain side of that ledger. One widely shared reply framed the foundry in familiar terms: "It's the Elon way. Rather than be limited by a supply constraint, bring manufacturing of it in-house." Nowhere in that thread, or in the thousands of replies beneath Musk's own post, does the Memphis complaint or the Virginia health-damages estimate surface. The foundry and the formaldehyde are, for now, two separate conversations about the same company — one about how fast Musk can build, the other about what gets breathed near what he has already built.

Bastrop sits roughly 48 kilometers east of Austin, next to the Starlink plant SpaceX has operated there for years, giving the company an existing industrial footprint and workforce to draw on as it moves into a manufacturing category it has never before attempted at this scale.
